An oxygen concentrator draws ambient air continuously for years. The intake filter is a small component with an outsized influence on compressor load, noise and service life. This is what happened when one manufacturer tightened its specification.

The problem

A Southeast Asian OEM producing oxygen concentrators and CPAP units was seeing inconsistent intake resistance between production batches. Units assembled from different filter lots showed noticeably different compressor behaviour, and incoming inspection was rejecting material that met the nominal micron rating on paper.

The root cause was pore size distribution rather than the rating itself. A filter can hit its nominal figure while still containing a wide spread of pore sizes. That spread is what determines pressure drop, and it varied lot to lot.

What we changed

  • Moved from a nominal-only specification to a controlled pore distribution with a stated bubble point range.
  • Matched the element geometry to the existing housing so no tooling change was needed on the customer side.
  • Added per-lot air permeability verification, with results supplied alongside each shipment.
  • Selected biocompatible sintered PE suitable for continuous patient-air contact.

Result

Batch-to-batch variance in intake pressure drop narrowed substantially, and incoming inspection rejects on the filter line dropped away. Because the geometry was unchanged, the switch required no modification to the assembly process.

The same approach applies to ventilators, nebulisers and any device where a compressor or pump sits behind a disposable intake element.

The lesson generalises: if pressure drop matters to your device, do not specify the filter by micron rating alone.
